Distributed Bus Bar / Power Rail Architecture#
For large-scale LED installations — long architectural runs, LED matrices, or multi-strip arrays — individual point-to-point injection wires become unwieldy. A distributed bus bar replaces the spaghetti of individual injection runs with a continuous heavy-gauge copper rail that runs parallel to the LED strips, providing a low-resistance power backbone that any strip segment can tap into at any point.
Concept#
A bus bar is simply a thick conductor — copper busbar, heavy-gauge wire (10AWG or heavier), or copper tape — that carries the full installation current alongside the LED strips. Short, lightweight tap wires connect from the bus bar to each strip segment at regular intervals. The bus bar’s cross-section is chosen so that voltage drop along its length is minimal even at full load, effectively making the entire installation look like it has a single power feed point.
This is the same principle that powers commercial LED channel letter signs, large video walls, and stage lighting rigs. The bus bar acts as a power distribution backbone, and the tap wires are short enough that their gauge is not critical.
Sizing the Bus Bar#
The bus bar must be sized for the total current of the installation. A 10-meter run of 60 LED/m WS2812B at full white draws approximately 36A at 5V. Copper resistance per meter varies with cross-section:

For 5V systems at scale, even heavy wire gauge struggles. This is one of the reasons large installations often use 12V or 24V LED strips — the same power at higher voltage means proportionally less current and less voltage drop.
Feed Points#
Even a properly sized bus bar benefits from being fed at multiple points. A 10-meter bus bar fed from one end still concentrates current at the feed point. Feeding from both ends halves the effective current in each half. Feeding from the center reduces the maximum current path to a quarter of the total. The optimal approach — feeding at multiple equally-spaced points — distributes the load so that no section of the bus bar carries significantly more current than any other.
Physical Implementation#
Common approaches:
- Copper busbar strip: Flat copper bar, 3–6mm wide, 1–2mm thick, mounted alongside the LED strip channel. Available pre-tinned for easy soldering. Professional and low-resistance, but rigid.
- Heavy-gauge silicone wire: 10AWG–6AWG silicone-insulated wire is flexible and easy to route. Good for retrofit installations where rigid bar isn’t practical.
- Copper tape: Wide (25mm+) adhesive copper tape provides a flat, low-profile power rail. Resistance depends on thickness — most decorative copper tape is too thin; electrical-grade copper foil tape with conductive adhesive is needed.
- DIN-rail terminal blocks: For panel-mount installations, a DIN-rail-mounted terminal strip with a solid copper bus provides a professional distribution point.
Tips#
- Feed the bus bar at its center or at multiple equally-spaced points rather than from one end — this minimizes the peak current density in any section
- Use crimped ring terminals or properly soldered joints for bus bar connections — loose screw terminals carrying high DC current develop resistive heating over time
- Run the bus bar ground rail parallel to and close to the VDD rail to minimize the loop area and reduce inductance
- Size the bus bar for at least 1.5× the expected maximum current to provide margin for design changes and thermal derating
Caveats#
- Bus bars at 5V carry enormous currents — A 500-LED installation at full white draws 30A at 5V. The same power at 12V is only 12.5A. Whenever possible, use higher-voltage strips for bus bar architectures to keep currents manageable
- Copper bus bars get warm under load — Even low resistance generates heat at high current. A bus bar carrying 30A with 3mΩ/m resistance dissipates nearly 3W per meter. Ensure the bus bar has adequate air exposure and is not insulated in a way that traps heat
- Ground bus bars are as critical as VDD bus bars — Undersizing the ground return path creates the same problems as undersizing VDD. Both rails need equal cross-section
- Voltage at the bus bar is not voltage at the LED — The tap wires from bus bar to strip add their own resistance. Keep taps short (under 15cm) and use adequate gauge
In Practice#
- An installation with a properly sized bus bar but still showing brightness gradients likely has tap wires that are too long or too thin — the “last mile” from bus bar to strip is limiting current delivery
- A bus bar that feels warm to the touch under normal operation is appropriately sized; one that is hot suggests undersizing or a poor connection point generating localized resistance
- Switching from individual injection wires to a bus bar on a large installation often simplifies wiring dramatically — fewer wire runs, easier troubleshooting, and more uniform power delivery
- A bus bar system that tests perfectly on the bench but develops problems after installation in a metal channel may have a short between the bus bar and the channel — insulating the bus bar from the mounting surface is essential
